Here's what I did to fix my third broken fuel pump in my wife's '98 Astro. The fuel pump assembly is just over two years old and it was purchased from Autozone at $300. The rebuild kit is an ACDelco and was purchased off Ebay from this link Alanisdeals for $67.05 (includes shipping) THANKS LocDoc!
Kit Part Number
ACDelco Pump on Left (notice additional fuel port on ACDelco Pump)
I removed this which was attached to the top of the old pump
along with the old fuel line.
With the piece above removed I now had to accomodate the additional fuel
port on the new pump so I drilled a hole in the pump housing at the
appropriate spot.
The hole had to not only allow the additional port to pass through but the
fuel line that would attach to it as well.
I reused the rubber grommet from the black piece I removed above and slid
the new pump into place. (Note: I had to trim the grommet to allow the new
fuel line (clear) to slide far enough down past the ridges on the fuel port for
a good seal)
With both fuel lines in place I secured the main line to the fuel pump motor
with a small zip tie for good measure. I then attached the sump filter onto
the pump motor and slid the whole thing down into the housing assembly.
Next I attached the other end of the main fuel line to the upper body and
connected the wiring. There was no difference in the wiring connectors so
I reused the originals even though the kit provided new connectors and a
couple of wire splices.
The last couple of steps were to install the new filter on the pump housing
and reconnect the float arm.
Finished project. After installing it into my wifes van it fired right up with no
hesitation. I've been driving it around now for about a week with no issues.
I consider this a great success!
Here are a couple of additional side notes: 1. The new fuel tank o-ring did not seat right on the upper housing assembly so I reused the old one as it was still in great shape (be sure to put a little petroleum jelly on the o-ring before installing the assembly into the fuel tank. It will make things easier). 2. To remove the old fuel line I had to make a small slit with a box blade knife at the connection point on the upper housing assembly. Installing the new fuel line was a real pain in the a$$ but it is possible to do. Just be careful not to break anything while you are trying to push it on. This was an issue on the upper housing connection as well as on the pump motor itself. It helped to lube the connectors with a little petroleum jelly but it was still a pain...
Thanks again for all those who helped :>)
