I suspect that your G-20 originally had an American Axle semi-float with a 14-bolt diff. The 10-bolt's too light for the job, must've been swapped in by a previous owner who didn't pay attention to the axle-weight and torque ratings.

The lightest transfer cases to my knowledge that have overdrive are built into the crawlerboxes on Class-5-and-up Macks. Even StaK 4x4 transfer cases don't have overdrive among the gear options; neither does Advance Adapters.

Does the lock assembly itself have issues? I'm extrapolating from experience with my M11006, which, I suspect, didn't have enough meat on the release pawls to allow for wear (see Passenger door, BOTH handles broken. How open?).
